Manual inspection is the weakest link on a through-hole line. At thousands of components per hour, a reversed capacitor or a missing part slips past the most attentive operator — and every defect that reaches the oven costs far more to fix.
Auto-insertion machines (radial, axial, odd-form) place through-hole parts fast. The inspection step behind them usually does not. An online AOI for the THT insertion line sits on the conveyor between insertion and wave soldering and photographs every board as it passes — verifying each component is present, oriented, polarized and lead-correct before the board is committed to solder. This guide gives you a framework to size the gap before you request a quote.
The inspection gap that ships defects
Manual through-hole inspection fails in ways a headcount hides:
- It samples, not covers. An operator checks a fraction of boards; the rest ship on trust.
- It is subjective and fatiguing. Detection rate drops across a shift, exactly when volume is highest.
- Defects travel. A reversed bulk capacitor caught before wave soldering costs seconds; after soldering, minutes; after shipment, a warranty claim and a fire-safety risk on power boards.
- No records. Manual checks leave nothing an automotive or medical auditor can trace.
If your rework or field-return log shows polarity, missing-component or mis-insertion faults, the bench — not the inserter — is the leak.
The Insertion Defect Tally
Run this on your current line. It needs no equipment:
- List the defect types. Missing, wrong, reversed-polarity, lifted-lead, bent-pin — which show up most after insertion?
- Estimate escape rate. Of those, what fraction reaches electrical test or the customer before anyone sees them?
- Price the distance. For one defect class, compare the cost of a pre-solder fix versus a post-solder rework versus a field return.
- Check the audit trail. Can you produce a per-board pass/fail record for last week's run?
The tally shows whether inspection is a cost center or a leak — and whether catching defects at the source is worth a conversation.
The Vehicle: how an online AOI works
"Online" means inline. The AOI mounts directly on the production conveyor between the insertion machines and the wave soldering stage, so it inspects every board automatically at line speed — no operator loading each panel.
- Pre-solder check. It verifies component presence, identity, position, polarity and lead condition immediately after insertion, before the board enters the oven.
- Post-solder option. Many systems also inspect joint quality after the wave — insufficient solder, bridging, pin holes — when configured for the stage.
- Tall-part optics. The camera and lighting are set for leaded, through-hole components, not just flat SMD parts, so height and standoff are read correctly.
- Upstream signal. Because the station is conveyor-based and SMEMA-compatible, it drops into existing board handling without re-engineering the line. A spike in "missing component" points operators to the exact feeder or insertion head before the defect count grows.
- Traceability. Where MES is in place, the AOI exports per-board images and pass/fail data for full lot and serial traceability.
A properly specified online AOI runs at or above the insertion line's takt time, so it does not become the bottleneck. Confirm cycle-time capability against your line speed during evaluation.
Where it fits on the line
The online AOI for the insertion line sits between two THT stages:
- Auto insertion — radial, axial and odd-form machines place through-hole components.
- Online AOI — inspects insertion quality before the board is committed to soldering.
- Wave soldering — joins the components to the board.
- Post-solder AOI (optional) — verifies joint quality after the wave.
It earns its place wherever through-hole parts are still essential — power supplies, automotive and vehicle electronics, home-appliance control boards, LED lighting and industrial control — because those are the high-reliability, high-volume products where one bad board multiplied across a run is expensive.
Make it a recurring tally
Defect mixes drift with new components and new operators. Re-run the Insertion Defect Tally when a board family changes or a customer audit lands — the escape rate you measured last quarter may have moved, and the AOI case strengthens or weakens with it.

FAQ
Is an online AOI different from SMT AOI? Yes. SMT AOI inspects flat surface-mounted parts after placement and reflow. A THT online AOI is configured for taller, leaded through-hole parts with different lighting angles and algorithms; using an SMT AOI on a THT line typically gives poor results.
Can it inspect after wave soldering too? Many online AOI systems support both pre-solder (presence, polarity) and post-solder (joint quality) inspection. Confirm with the supplier whether the model covers the post-solder stage.
Does it slow the insertion line? A properly specified unit runs at or above takt time, so it should not become the bottleneck. Confirm cycle-time capability against your line speed.
How hard is a new board to program? Most systems support CAD data import and golden-board teaching; programming a new board typically takes far less time than the manual inspection it replaces.
What data supports traceability? Per-board pass/fail results, defect images, and — with MES connected — full lot and serial traceability.
