Terminal Riveting and Wire-Process Automation for Lead Ends

A harness assembler finishes a run of lead ends with a hand crimp tool, gives each terminal a tug and drops it in the tray. Nobody records the pull force. The inspection is the tug, performed by the person who made the joint. Three weeks later a field return traces to one crimp that passed the tug and separated in service.

Note the boundary before you read further. This is terminal and wire-process riveting — fixing terminals onto wires, harnesses and lead ends. It is not the high-speed PCB riveting that bonds laminates or closes a board stack. Different joint, different failure mode, different things to specify.

The cost you haven't named

• The pull test is the operator. Hand tool results move with grip strength, jaw wear, tooling setting and how late it is in the shift.
• Cross-section checks come too late. Crimp height and conductor fill are measured on a sample, long after the batch is packed.
• Wire preparation is inconsistent. Strip length, strand twist and insertion depth vary between operators, and the finished crimp hides all three.
• Mixed terminals share one bench. Ring, spade, blade, pin and ferrule terminals each need their own jaw and setting, and changeovers run from memory.
• No joint-level record. Nothing links a terminal lot to the boards it went into, so a defect pattern cannot be traced to a reel, a tool or a shift.

The Four-Check Terminal Joint Audit

Specify the joint before you specify the machine. These four checks run in order, and skipping the second one is why stations that run well in a demo drift in production.

1. Define the joint and the wire. Record terminal type — ring, spade, blade, pin, ferrule, closed barrel — with wire gauge range, stranded or solid conductor, strip length and insertion depth, and whether the joint is crimped, riveted or welded.

2. Set the acceptance measure. A pull-force target per gauge, a sampling rule someone can actually follow, and a decision on whether crimp height or cross-section is verified in-house. Without a number, the tug stays the standard.

3. Match the tooling to the terminal family. One applicator per terminal geometry, a changeover method that does not depend on recall, and a feed format — loose terminals, strip or reel — that suits each part number.

4. Place the station in the flow. Name what happens upstream (cut, strip, twist or tin) and downstream (continuity test, THT insertion, wave soldering, final assembly), and how the finished lead end reaches the next station.

The loop: re-qualify the crimp at every tooling change

A joint specification holds only while the tooling behind it holds. Build a loop: re-qualify the crimp whenever an applicator is changed, a jaw is replaced or a terminal lot is switched, and cut a pull-test set before volume restarts. Each month, sort pull-test failures and field returns by part number and look for a pattern — one terminal lot, one applicator, one shift. Feed the top cause back into the sampling plan and check whether drift is tooling wear rather than method.

No. That machine rivets board laminates and board-stack features. This category joins terminals to wires, harnesses and lead ends — the acceptance measure is pull force on the conductor, not board-stack integrity.
